A cracked hydraulic cylinder should be removed from service and evaluated as a pressure-boundary defect. Repair is not a matter of welding over the visible line. The crack must be located, its full extent determined, the material and load path identified, and the root cause corrected. Some damage is repairable under a qualified procedure; other damage requires component or cylinder replacement.
This guide supports industrial engineering and procurement. Follow the machine manufacturer’s instructions and qualified safety procedures. Explore Zhenqiang Hydraulic.
Make the machine safe and define the defect
Support any load, isolate power and release pressure. Clean the suspect area without grinding away evidence, then record location, direction and operating history.
Distinguish a structural crack from coating failure, weld undercut or a leaking threaded connection using appropriate inspection methods.
Find the root cause
Review overload, pressure spikes, fatigue, misalignment, side load, impact, corrosion and previous repair. Crack position relative to weld toes, ports, mounts and section changes is important.
A cosmetic repair that leaves the original stress concentration or machine misalignment can fail again.
Qualify any repair
Material identification, wall thickness, heat treatment, weldability and pressure rating determine whether welding is permitted. A qualified procedure controls preparation, consumables, heat input, sequence and inspection.
Never weld a pressurized or oil-contaminated assembly. Residual hydraulic fluid creates fire and explosion hazards, and uncontrolled heat can damage seals and metallurgy.
Inspect and test before service
After an approved repair, perform dimensional and nondestructive examination as specified. Replace heat-damaged seals and inspect adjacent surfaces and mounts.
Complete guarded leakage and pressure testing to a documented acceptance plan, then monitor the corrected machine interface during recommissioning.
Practical reference
| Finding | Typical disposition consideration |
|---|---|
| Superficial coating crack | Inspect base metal before repair |
| Crack in pressure barrel | Engineering repair or replacement |
| Crack at mount weld | Load path and fatigue review required |
| Unknown material/history | Replacement may be more controllable |
| Repeated crack | Root cause remains unresolved |

Frequently asked questions
Can a crack be sealed with adhesive?
A pressure-boundary crack requires an engineered disposition, not a cosmetic seal.
Can any hydraulic shop weld it?
The repair needs qualified personnel, material knowledge, procedure control, inspection and testing.
When is replacement preferable?
Replacement is often preferable with extensive cracking, unknown material, critical fatigue duty or unverified repairability.
