How to Calculate Hydraulic Cylinder Force, Capacity, and Tonnage

Calculate hydraulic cylinder extension and retraction force from pressure and effective area, then adjust for losses, linkage geometry, and safety factors.

Hydraulic cylinder force is calculated from pressure multiplied by the effective piston area. Extension normally uses the full bore area, while retraction uses the annular area after subtracting the rod area. This gives theoretical cylinder force; it does not by itself prove how much load the machine can lift.

Use the correct effective area

For extension, piston area A = πD²/4, where D is bore diameter. For retraction, annular area A = π(D² − d²)/4, where d is rod diameter. Keep diameter units consistent before calculating area.

When pressure is in bar and area is in square centimetres, theoretical force in kilonewtons is F = P × A / 100. With pressure in pascals and area in square metres, force is directly in newtons.

Convert force to tonnes carefully

Metric-force tonnes are derived from force, not from cylinder size alone. Divide kilonewtons by approximately 9.80665 to obtain metric tonnes-force. State clearly that tonnes-force is not mass and do not mix it with US short tons.

A calculated 100 kN cylinder force is approximately 10.2 metric tonnes-force at the rod. The usable machine load may be much lower because of linkage leverage, angle, friction and safety requirements.

Why extension and retraction force differ

The rod occupies part of the rod-end piston face. Retraction therefore has less active area than extension and produces less theoretical force at equal pressure. The same difference also changes oil volume and speed.

For double-rod cylinders with equal rod diameters, effective area can be equal in both directions. Verify the actual construction rather than assuming a standard single-rod arrangement.

Turn cylinder force into machine capacity

Calculate the mechanism across its complete movement. Lever arms and angles change, so the worst position may not be where the load looks largest. Include friction, acceleration, wind, impact and other applicable loads.

Then verify rod buckling, pin and bearing stress, mount strength, barrel and end-closure pressure rating, hose and valve ratings, stability and load-control strategy. A force result is only one input to a safe design.

Frequently asked questions

Should relief-valve pressure be used in the calculation?

Use the pressure actually available at the cylinder under the defined operating condition, then verify transient and maximum limits separately.

Why does measured force differ from theory?

Pressure losses, seal and bearing friction, linkage geometry and measurement conditions reduce or change useful output.

Can force calculation select the rod diameter?

No. Rod diameter also requires stability, tension, fatigue, bearing, thread and connection checks.
