Required hydraulic cylinder pressure is calculated by dividing the force needed at the cylinder by the effective piston area. The calculation must use cylinder force, not the external load alone, because linkage geometry can multiply or reduce the force demanded at the rod.

Start with the cylinder force requirement
Build a free-body diagram of the mechanism and calculate the cylinder force at the worst position. Include gravity, payload, friction, acceleration and other applicable loads. A pivoted mechanism can require its highest force near a poor mechanical angle.
Define whether the cylinder is extending or retracting. Retraction uses the smaller annular area on a conventional single-rod cylinder.
Calculate effective area and pressure
Extension area is πD²/4. Retraction area is π(D² − d²)/4. Required theoretical pressure is P = F/A. If force is in kilonewtons and area in square centimetres, pressure in bar is P = 100F/A.
Use consistent units and retain enough precision during calculation. Round only the final engineering result, then compare it with the complete circuit and component ratings.
Account for real hydraulic losses
The pump and relief setting do not guarantee the same pressure at the cylinder. Valve, hose, fitting and flow-control losses increase with flow, viscosity and restriction. Seal and bearing friction also affect the pressure required to initiate and sustain movement.
Separate normal working pressure, transient pressure and maximum permitted pressure. Do not raise a relief setting to compensate for an undersized or mechanically disadvantaged cylinder without a complete engineering review.
Verify the result against every component
The barrel, rod, end closure, gland, ports, hoses, valves, fittings and test equipment must all be suitable for the defined pressure and load case. Rod stability and mount loads may govern before pressure capacity is reached.
Record the assumed load, geometry, effective area, losses, margin, operating pressure and maximum pressure. This makes the calculation auditable and prevents a number from being reused in the wrong machine position.

Frequently asked questions
Is system pressure the same as cylinder pressure?
Not always. Pressure at the cylinder changes with load and includes losses between the pump and actuator.
Can I use maximum pressure as normal working pressure?
No. Normal duty, transient conditions and maximum allowable limits should be defined separately.
Why does retraction need more pressure for the same force?
The rod reduces the effective area on the rod side of a conventional cylinder.
