To fix a leaking hydraulic cylinder, first locate the true source and determine why the seal or structure failed. Clean the area, reproduce the leak safely, inspect the rod, mounts, ports and pressure conditions, and separate external leakage from internal bypass. Replacing a seal without correcting scoring, contamination, side load or pressure peaks often causes another leak.
This guide is educational and does not replace the equipment manufacturer’s service instructions, lockout procedure or a qualified hydraulic technician. High-pressure fluid and unsupported machine loads can cause serious injury.
Locate the leak before removing parts
Oil at the rod may come from the rod seal, but it can also travel from a hose, port or adjacent component. Clean the assembly and observe the first point where oil appears under an approved controlled test.
Record cylinder position, direction, load, oil temperature and whether the leak occurs while moving, holding or parked.
Distinguish external leakage from internal bypass
External leakage produces visible fluid loss. Internal piston-seal bypass can cause drift, reduced force or heat without oil appearing outside the cylinder.
Valve leakage can imitate internal cylinder bypass. Use the equipment manufacturer’s isolation method before condemning the cylinder.
Inspect the conditions that damage seals
Check rod scoring, corrosion, chrome damage, contamination, wiper condition, bearing wear, alignment, pins, bushings and side load. Inspect ports, threads, fittings, hoses and tube or weld areas.
Review pressure settings and transient events. A seal selected and installed correctly can still fail when it is extruded by pressure, overheated, chemically incompatible or forced across a damaged surface.
Choose the correct repair
A seal replacement is suitable when sealing surfaces, grooves, bearings and alignment remain within the approved condition. Replace wear components and clean the system as required.
Use a controlled rebuild or replacement when rod, bore, gland, piston, mount or structure is damaged. Do not weld or grind a pressurized or oil-filled cylinder.
Test the repair and correct the system cause
Complete the required dimensional, stroke, pressure, leakage and holding tests. Reinstall with correct alignment, clean connections and verified load-control components.
Monitor the first controlled cycles and inspect again after the equipment reaches normal oil temperature. Record baseline leakage and holding behavior.
Practical decision table
| Leak location or symptom | Evidence to inspect |
|---|---|
| Rod or gland | Rod surface, wiper, bearing, seals, alignment and pressure |
| Port or fitting | Thread, sealing face, hose load and orientation |
| Tube or weld | Crack origin, corrosion, impact and structural condition |
| Drift without visible oil | Piston bypass, valve leakage and thermal effects |
| Repeat leak after reseal | Uncorrected surface, bearing, contamination, side load or pressure cause |
Information to record for an engineering review
- Machine manufacturer, model, serial range and cylinder function.
- Cylinder part number, drawing, photographs and verified dimensions.
- Normal and peak pressure, load, speed, duty cycle and load-holding requirement.
- Hydraulic fluid, temperature, contamination and environmental exposure.
- Observed symptom, inspection evidence, previous repairs and required quantity.
Frequently asked questions
Will a stop-leak additive repair a cylinder?
It does not correct damaged hardware, alignment, contamination or incompatible seals and may create other system risks.
Can the gland simply be tightened?
Only when the design provides an approved adjustment. Many modern seals are not adjusted that way.
When should operation stop?
Stop when leakage affects load control, fluid level, fire risk, walking surfaces or safe predictable movement.
