How to Measure a Hydraulic Cylinder for an Accurate Replacement

To measure a hydraulic cylinder for replacement, identify its function and part number first, then record retracted and extended pin-to-pin length

To measure a hydraulic cylinder for replacement, identify its function and part number first, then record retracted and extended pin-to-pin length, effective stroke, bore, rod diameter, mounting geometry, pin sizes, port details and installation clearances. Measurements alone are not enough: pressure, load, speed, duty cycle and load-holding requirements also determine whether a replacement is safe and interchangeable.

This guide is educational and does not replace the equipment manufacturer’s service instructions, lockout procedure or a qualified hydraulic technician. High-pressure fluid and unsupported machine loads can cause serious injury.

Identify the cylinder before taking dimensions

Record the machine manufacturer, model, serial range, cylinder position, part number and drawing number. The same machine can use several cylinders that appear similar but have different forces, strokes, ports or mounting offsets.

Photograph the complete installed cylinder from both sides. Include a scale reference and close-ups of mounts, ports, manifolds, sensors and markings.

Measure retracted length, extended length, and stroke

Measure between the functional mounting centers, usually pin center to pin center, with the cylinder fully retracted. If safe extension is possible on a controlled bench, record the fully extended center distance as well.

Effective stroke is the change between verified retracted and extended center distances. Do not infer stroke from exposed rod length because internal stops, cushions and thread engagement affect the usable travel.

Measure bore and rod without guessing

Rod diameter can be measured on an undamaged, clean section with suitable calibrated equipment. Bore normally requires controlled disassembly or a reliable drawing; outside tube diameter does not equal bore.

When the cylinder is being replaced rather than rebuilt, force requirements and system pressure may be more useful than an uncertain bore measurement. Keep unverified values clearly marked as open.

Capture every mounting and port interface

For clevis, eye, trunnion, flange or cross-tube mounts, record pin diameter, lug width, clevis gap, bearing type, offset, orientation and grease provisions. Measure both ends independently.

Record port thread standard, nominal size, sealing method, clock position, axial location and orientation. Include any integrated counterbalance valve, manifold, test port or sensor.

Add duty data that dimensions cannot show

Provide normal and peak pressure, required push and pull force, travel speed, cycle frequency, side-load exposure, load-holding behavior, hydraulic fluid and operating temperature.

Also document dust, water, salt, chemicals, impact and storage conditions. These inputs influence rod, seals, wipers, coatings and validation tests.

Practical decision table

MeasurementHow to record it
Retracted lengthMounting center to mounting center at confirmed full retraction
Extended lengthMounting center to mounting center at confirmed full extension
Accident vasculaire cérébralVerified difference between extended and retracted center distances
Diamètre de la tigeClean undamaged rod area; state tool and unit
MountsType, pin diameter, widths, offsets, bearing and orientation at both ends
PortsThread, size, seal, position, orientation and attached valves

Information to record for an engineering review

  • Machine manufacturer, model, serial range and cylinder function.
  • Cylinder part number, drawing, photographs and verified dimensions.
  • Normal and peak pressure, load, speed, duty cycle and load-holding requirement.
  • Hydraulic fluid, temperature, contamination and environmental exposure.
  • Observed symptom, inspection evidence, previous repairs and required quantity.

Frequently asked questions

Can I select a replacement from bore and stroke?

No. Mounts, closed and open length, rod, ports, pressure, load, speed, stability and environment also matter.

Is tube outside diameter the cylinder bore?

No. Wall thickness and construction vary, so the bore must come from a drawing or controlled internal measurement.

Should worn pins be measured as the target size?

No. Record actual wear and determine the intended interface from an unworn feature, drawing or engineering review.
